What advantages does a single-shaft mixer with a standard drum offer for flexible development and pilot batches?
A single-shaft mixer with a standard drum is a practical solution for laboratory, development and pilot applications with frequent formulation changes, variable batch sizes and high requirements for hygiene, documentation and scalability. It combines a flexible mixing vessel with clearly delimited batch handling and is therefore particularly suitable for changing product development work.
High flexibility and short set-up times
The standard drum serves as an interchangeable mixing vessel, so that a separate drum can be used for each formulation. Laborious transfer operations before and after the mixing process are largely eliminated, because the product remains in the drum and does not have to be transferred between several vessels.
Product changes therefore essentially consist of exchanging the drum. This markedly reduces set-up and downtime and facilitates frequent formulation changes at development and pilot scale.
Minimising cross-contamination and product losses
The product-contact surfaces on the mixer are essentially limited to the mixing tool and the shaft seal, while the material to be mixed remains in the drum. The clear separation of batches lowers the risk of cross-contamination, and losses caused by residues in the mixing chamber are reduced.
This is particularly advantageous with high-value active ingredients, expensive raw materials and small development batches, where product losses weigh especially heavily in economic terms.
Scalability and robust process data
A single-shaft mixer with a standard drum can also be used across a wide range of varying fill levels. Trial series with different batch sizes can therefore be carried out in the same apparatus and process data determined comparably.
Important variables such as mixing time, circumferential speed and specific energy input can be determined at pilot scale and transferred to larger plants. This facilitates process validation and provides reproducible data on homogeneity and product stress.
Mixing characteristics and product variety
Suitable mixing tools generate a three-dimensional flow with upward movement at the periphery and gravity-driven downward movement in the centre. This produces intensive restratification that achieves good homogeneity even with components of differing bulk density, particle size or flowability.
The systems are suitable for dry, moist and to some extent suspended materials. The mixing intensity allows both gentle homogenising and deliberately more intensive mixing or de-agglomeration. Small quantities of liquid can also be mixed into powder beds, provided the process design allows for it.
Hygiene, GMP and containment
The reduced extent of product-contact surfaces on the mixer facilitates cleaning concepts and shortens cleaning cycles. The use of closed standard drums supports containment solutions, reduces dust emissions and improves operator protection.
In regulated industries such as pharmaceuticals, fine chemicals or the food industry, the drum concept provides clear batch allocation. This facilitates documentation, sampling and release processes in a GMP environment.
Simple logistics and infrastructure
Standard drums are logistically established and can be transported and stored safely with standard aids such as pallet trucks, drum lifters or roller frames. Operation usually requires only a compact mixing station, suitable industrial trucks and a balance, while elaborate conveying and discharge systems are often unnecessary.
Control is usually provided by PLC-based systems, which allow process data for development and pilot batches to be recorded and documented without gaps.
Economy and modular expandability
Because the entire plant does not have to be laboriously converted for every new formulation, cleaning effort, water and detergent consumption and personnel requirements fall. Lower product losses and efficient workflows improve economy, particularly for small and medium batch sizes.
Modular add-ons allow additional process steps such as granulating, moistening or drying to be realised within the same basic system. This is a substantial advantage above all in early development phases with changing process requirements.
The amixon® single-shaft mixer EM for flexible development and pilot batches in a standard drum
The amixon® single-shaft mixer EM is designed for small production orders, the manufacture of premixes as well as just-in-time mixing orders and product development. The EM fills and empties itself automatically and free of dust by means of standard lidded drums.
The ribbon mixing tool conveys the materials upwards at the periphery and lets them flow downwards in the centre. The mixing chamber is swivelled for filling and emptying and can be inclined by up to 25°. The cross-flow in the inclined mixing chamber creates ideal mixing effects for almost all dry, moist and suspended solids.
The single-shaft mixer works automatically during filling and emptying, which makes the process particularly efficient and flexible. The material to be mixed is homogenised ideally in the drum, the drum is then closed gas-tight, and the operations take place without physical exertion and free of dust.
Minimal infrastructure, full process capability
A pallet truck, a balance and standard drums are sufficient as infrastructure. The EM fits into development laboratories and flexible production rooms without elaborate conveying technology and is nevertheless fully capable in process terms.
The mixing intensity is adjustable from gentle and protective to shearing and de-agglomerating, on request with a cutting rotor or HighShearBlades. Microfine liquid addition, a freely selectable fill level from 10 to 100 per cent and a mixing chamber designed for ATEX Zone 20 are part of this, as is an optional double jacket for temperature control and vacuum drying. Mixing programmes can be stored in the PLC, ERP integration and barcode real-time documentation are possible, so that development batches are documented in a GMP-compliant manner from the outset.
Sizes and transition to production
The EM is available in sizes from 5 to 200 litres, the type designation corresponding to the maximum batch size. The highest mixing qualities are achievable even at a low fill level, so that formulations can be developed with small quantities of material.
Because the mixing principle corresponds to that of the large amixon® vertical mixers, the formulations and parameters developed in the EM are the direct precursor for scale-up. On request, this transition is accompanied by trials at the amixon® pilot plant with 35 test units.
Sizes without compromise
The amixon® size grid covers every target size. Vertical and conical mixers such as VM, HM, ball mixers and AM as well as the mixer-dryer reactors VMT and AMT are available on request in 100-litre increments from 100 to 50,000 litres; the Gyraton® GM ranges from 10 to approximately 100 m³ in 1 m³ increments; in addition there are the EM from 5 to 200 litres as a standard drum system and the COM from 100 to 4,000 litres as a container mixer.
Within every mixer the fill level can be selected freely between approximately 10 and 100 per cent. The mixing quality remains the technically ideal random mixture, and even batch ranges spanning more than a decade can be run with the same apparatus.
